To prevent zipper waviness in a knit cardigan, approve the zipper, placket and finished garment as one system. Lock the zipper identity and measured placement, control how the stretchy front edge is supported during attachment, and review the sample after the intended wash and pressing route. Check it both zipped and open, flat and in a realistic wearing position. A smooth loose zipper or an unwashed sample does not predict the bulk result.

Why a straight zipper can create a wavy cardigan
Zipper tape and knitted fabric do not normally extend and recover in the same way. The front edge may stretch while it is handled or sewn, the zipper tape may feed at a different rate, or the knit and tape may respond differently to washing, steaming and relaxation. When the two attached lengths try to settle differently, the front can ripple, twist or pull the hem and neckline out of level.
Do not diagnose every visible wave as a defective zipper. The cause may involve the zipper length, tape construction, placket structure, reinforcement, seam allowance, attachment tension, garment fit, finishing route or a combination of these. Separate appearance from function as well: a zipper can operate smoothly while the front looks unacceptable, or appear flat while the slider catches yarn or the bottom box is difficult to engage.
Specify the complete zipper identity
The tech pack should identify the approved zipper supplier or article where required, chain or element type, size, tape and teeth color, finish, slider and puller, top and bottom components, open-end or closed-end construction, one-way or two-way operation and orientation. Define the finished zipper length and exactly where it is measured. A nominal length without measurement points can produce different interpretations at the collar and hem.
Also state how the zipper must align with center front, neckline, hem, pockets, stripes or other visible landmarks. Record whether tape is exposed or concealed and the intended seam and topstitch appearance. Approve the actual production component on the intended colorway; a similar sample-room zipper is not a bulk release.

Approve support without making the front rigid
The front edge needs enough dimensional control for attachment, but “add more reinforcement” is not a complete instruction. A support that is too stiff can replace waviness with a hard strip, poor drape or an obvious transition beside the zipper. Ask the development team to explain the proposed placket structure, tape or reinforcement, its width and placement, and whether it remains visible from either side.
Judge the solution on the actual knit. Fine jersey, rib, cable, openwork and heavier structures can behave differently even with the same zipper. Confirm that the front retains the intended hand and that reinforcement does not restrict normal movement, show through the face, create an edge ridge or interfere with the slider.
Run the attachment trial on a finished garment
Before bulk, use the planned zipper, garment size, knit structure, attachment method and finishing route. Mark stable reference points along both front edges and the zipper so the two sides are not stretched or eased inconsistently. Review seam appearance and alignment immediately after attachment, but do not release bulk at that stage.
Apply the intended garment wash, drying, relaxation and pressing sequence, then allow the sample to settle under the agreed conditions. Measure the finished front, zipper position, top and bottom alignment and any critical design points. View the cardigan fully zipped, partly zipped and open. Inspect it flat and on a form or wearer appropriate to the fit, because body tension may expose a problem that is not visible on a table.
YKK’s official sewing guidance notes that the slider needs clearance from adjacent stitching and fabric, and specifically advises checking long zippers by temporary sewing before final attachment, especially for knit materials. Use that principle as a development check, not as a universal seam dimension: the required clearance varies with zipper size, use direction and construction.
Write observable acceptance criteria
“Zipper must lie flat” invites disagreement. Define the approved viewing state, whether the garment is fastened, how it is positioned, the relaxation time after finishing and which sealed sample or images control the decision. Describe unacceptable effects such as repeated rippling, one front longer than the other, a twisted center line, uneven hem or collar, tape rolling outward, visible reinforcement, slider obstruction or yarn catching.
If the buyer needs a numerical tolerance, develop it from the approved style and inspection method rather than copying a number from another supplier. Record how any wave is measured and where. A subjective visual standard can still be useful when it is supported by a sealed garment, consistent setup and clear defect examples.

Carry the approved result into bulk
At first bulk, inspect representative garments before the full order is completed. Confirm zipper lot and identity, attachment appearance, top and bottom alignment, left-right front length, garment balance and smooth operation after the production finish. Sample across sizes, colors, operators and production timing; do not rely only on the development size.
Size grading deserves its own check. The zipper length, collar or hood transition, pockets and hem must remain coordinated in each released size. Dark and light colors may also reveal tape shade, stitch or surface distortion differently. If a zipper, reinforcement or wash route changes, treat it as a controlled substitution and repeat the relevant approval rather than accepting a verbal “equivalent.”
Do not start bulk rework before finding the cause
Removing and resewing a zipper can enlarge stitches, damage yarn, distort the placket or create shade and pressing differences. Quarantine the affected group, compare it with the approved sample and trace component lot, size, operator, attachment setup and finish batch. Test the proposed correction on a limited number of garments, finish and review them again, then obtain written disposition before expanding the rework.
